Reusable packaging only works at scale if returning it is as easy as throwing it away. This case study covers the development of the Smart Bin, a return and reward station designed to make the reuse of packaging intuitive, scalable and engaging. FullCycle developed it with a Portuguese startup that builds reusable packaging systems. The goal was a high-quality, industrially viable station that fits into public spaces and gives users a frictionless experience. The project went from a working concept to pilot units tested with real users.

The client is a Portuguese startup with a clear mission: make circular packaging systems simple, rewarding and scalable. Within its wider ecosystem of reusable packaging solutions, the Smart Bin is a key enabler: a device that lets users return packaging easily, tracks participation and gives the benefit back instantly. The Smart Bin is designed for high-traffic public areas such as universities, company campuses and stadiums. It is meant to be as intuitive as throwing something away, but with a purpose. That required a product that met the mechanical and functional needs and also embodied the values of reuse, modularity and eco-conscious design. At the start of the project the client had a functional concept and a strong market ambition, but needed a robust, user-centred hardware solution that could be industrialized and scaled. Together with FullCycle, it set out to develop a device that enables rapid deposit of packaging, user identification and multi-method reimbursement, housed in a durable, appealing structure ready for real-world conditions.

Packaging waste is a global issue, and while reuse is a powerful answer, it often comes with friction: users find the return process too slow or inconvenient. For reuse to scale, returning has to be as fast, intuitive and effortless as traditional waste disposal. Existing solutions on the market were far from that. Most were too expensive or bulky, or lacked the modularity, user interaction and robust design needed in dynamic public environments. No off-the-shelf product combined fast packaging recognition, reliable user identification and support for multiple payment and return methods in a single, intuitive and visually appealing structure. The key challenges were: designing a quick and seamless packaging deposit process; supporting multiple payment and identification methods (RFID, cards, MB Way, QR codes); creating a product durable enough for stadiums and outdoor use, while visually inviting and easy to maintain; and keeping production cost-effective at scale, without compromising quality or features.

The Smart Bin combines user-centred design with operational efficiency and safety, resulting in a product that is intuitive for users and practical for maintenance teams.

At the front, users interact through an 8” screen, RFID scanner, QR code reader and card payment terminal, all positioned to be accessible to users of different heights and mobility levels. Once a valid packaging item is detected via RFID, the door opens automatically. The user deposits the item, internal sensors confirm it, and the bin guides the user through the final steps of identification and reward.

For maintenance staff, the internal bag-holding system is designed for efficiency: the bag detaches in under two seconds and slides onto a custom cart that holds multiple full bags. This avoids lifting 240 L bags, reducing operator strain and increasing turnaround speed.

A single, secure door gives full access to the interior. Inside, a drip tray catches residual liquids for easy cleaning, and integrated storage holds cleaning supplies and spare bags. The electronics are fully enclosed, actively ventilated and protected from environmental exposure, ready for outdoor deployment.

The Smart Bin also integrates safety and anti-theft systems. If any resistance or obstruction is detected while the door is closing, it reopens immediately to prevent injury. Locking systems and secured access points prevent unauthorized tampering or entry, for safe operation in high-traffic public spaces.

The Smart Bin was engineered to meet every requirement set by the client, for functionality, safety and long-term usability in real-world environments.

For an intuitive and accessible interface, the user interaction area was designed for visibility and reach, with the screen, RFID reader, QR scanner and payment systems positioned for universal access.

The quick deposit process was achieved through a sensor-driven door that opens when a valid item is detected, so packaging can be returned in under three seconds. Internal sensors verify the deposit and give real-time feedback.

For operator safety and efficiency, the bag removal system minimizes physical strain: bags slide directly onto a custom cart without lifting, with a secure mount that detaches in under two seconds. A drip tray and cleaning supply storage simplify operations and hygiene control.

The single-door access system simplifies service workflows and makes all internal areas (mechanical, electronic and waste-handling) easy to reach. The actively ventilated electronics compartment protects the system from outdoor elements.

Safety and security were prioritized: anti-theft features protect internal systems, and an automatic safety override reopens the door when friction or obstruction is detected, protecting users from injury.

With robust materials and a mechanical layout built for IP65 and IK10 standards, the Smart Bin is ready for continuous use in stadiums, campuses and other demanding environments.

the project

With this project, the client brought its vision for reusable packaging into the real world with a functional, tested Smart Bin. The product let it sell its first prototype units and begin live testing with real users, providing feedback and validation from the field. With a reliable solution and a defined industrialization path, the client positioned itself as a serious, competitive player in reusable packaging. The development process and the final product also showed clients, partners and investors that hardware-based circular solutions can be delivered and scaled, building trust in the manufacturing and operational readiness for future deployments.

conclusion

This project was about much more than developing a bin. It was about making reuse tangible, intuitive and scalable. In a few months, the client went from concept to a functional, tested Smart Bin, ready to operate in real-world environments.

From user interaction to ergonomic service systems and a bold visual presence, every detail was designed with a purpose. The collaboration brought product design, electronics, mechanical engineering and sustainability into a single, coherent solution.

Beyond the product, the project opened new markets for the client, strengthened its credibility and laid the foundation for larger rollouts.
